Welcome to our newest podcast episode featuring the DLR - Institut für Systemleichtbau and its DLR Innovation Lab EmpowerAX of Deutsches Zentrum für Luft-und Raumfahrt e.V.
Your host today is Ilkay Özkisaoglu, Co-Founder of Composites Lounge and after circling back to our grand interviews that we already conducted during JEC World 2024 and ILA Berlin - Pioneering Aerospace, we have more details for you.
My guests are Maik Titze who will explain you why lightweight technologies require system designing in future and will introduce you to the new departments of DLR - Institut für Systemleichtbau in the field of innovation and sustainability.
Developing the full sustainability potential of lightweight system construction is the main goal of the institutes new department "Sustainability Technologies". Dr. Steffen Opitz will introduce you to this new department and the exciting topics being researched here.
These have not only been set-up to further develop circularity, but Karina Kroos will underscore the ambitious goals that have been formulated.
Anyone who is in component manufacturing requires life cycle assessment. Sabrina Diniz will elaborate on this strategic topic that considers the current framework and conditions of DIN EN ISO 14040.
These and more are the topics that you can immerse yourself in during the stage programme, which will be presented by various internal and external speakers at the DLR - Institut für Systemleichtbau Wissenschaftstag on the topic of "Sustainability and Resource efficiency through lightweight systems" on 26 September 2024. Steffen Opitz will name the highlights of this exciting day for you and will explain how you can be part of it.
We will then dive into the topic of "Quality assurance and sustainability in fibre-reinforced 3D printing" together. This is the topic of this year's EmpowerAX Day of the DLR Innovation Lab EmpowerAX on 25 September 2024.
Here we will find out why the topics of quality assurance and recycling in fibre-reinforced 3D printing are still associated with a number of challenges. Jan-Uwe R. S. is the expert on these topics.

Welcome to our two part episode where Composites Lounge invited Dr Dr. Phil Gralla of sensXPERT - Optimizing Plastics Manufacturing to explain how "Hardware in the Loop" (HIL) increases data analysis.
Ilkay Özkisaoglu found this a fascinating way to utilize data and if you are not familiar with HIL and how your manufacturing of plastics and composites can benefit from it, listen to this episode.
sensXPERT opened its doors end of April 2024 and it took a while to compile this live demo, because we wanted to create the best possible experience, know-how transfer and you to understand the practice of AI, more precisely ML applied to inmold plastics and composites components.
There are also some developments that are contactless, since requirements in trenchless technologies assume a test from a certain distance after installation.
A little more background on HIL to warm you up on this particular episodes, because these are truly technical:
What is hardware-in-the-loop (HIL)?
According to MathWorks.com "HIL (Hardware-in-the-loop) simulation is a technique for validating your control algorithm to be run on a specific target controller by creating a real-time virtual environment that represents the physical system to be controlled. HIL allows you to test the behavior of your control algorithms without physical prototypes.
How does HIL simulation work?
You create and simulate a real-time virtual implementation of physical components—such as a production plant with sensors and actuators—on a target computer.
You run the control algorithm on an embedded controller and run the model of the plant or environment in real time on a target computer connected to the controller. The embedded controller interacts with the plant model simulation through multiple I/O channels.
You refine software representations of your components and gradually replace parts of the system environment with the actual hardware components.
With this approach, HIL simulation can avoid expensive iterations in hardware manufacturing.
Where are HIL simulations used?
HIL simulations are particularly useful when testing your control algorithm on the real physical system would be expensive or dangerous. HIL simulations are commonly used in automotive, aerospace and defense, industrial automation and engineering to test embedded designs.
Examples of commonly used HIL simulations include:
Aerospace and defense: flight simulators and flight dynamics control where it would be too complex to test the control algorithm on the actual aircraft
Automotive: vehicle dynamics and control where it would not make sense to test functionality in the early stages on the road
Industrial automation: plant control testing when stopping production or assembly lines to test control algorithms would mean high resource costs and business losses" (Mathworks.com online accessed 23 Aug 2024, Link in the comments)

Maybe more a fact than a trend. The EU Green Deal requires the plastic manufacturing industry to use 25% recycled materials, for example, in automotive parts.
This poses a huge problem because recycled materials can have a lot of deviations in their processing behavior.
In this video podcast, Arne Büttner, Sales Engineer of sensXPERT, introduced their innovative technology to manage these challenges to Ilkay Özkisaoglu, Co-Founder of Composites Lounge. At the forefront of their AI solution is an efficient and cost-efficient production.
Please get in touch with Phil and Cornelia Beyer of sensXPERT during the upcoming CAMX 2024 show. At their booth QQ34, you can drop your business card and win a free material characterization test.
In addition, Alexander Chaloupka will be holding a presentation at the ICS on September 5, 2024, at 10 a.m. on the Innovation Stage. His topic will be "Cost-Efficient and High-Quality Composite Parts with Intelligent Process Control Technology".
Finally, as this interview ends with our JEC Forum DACH 2024 outro, you may also meet with Dominik Riescher of sensXPERT.
Come alongside us and listen to the latest in process deeptech in North America, UK and the DACH Region.

Have you ever considered how the aerospace industry manages to reduce the weight of their planes? Of course the carbon nacelle and the vertical tail comes into the mind, but what about systems, like the breaks of the aircraft?
How do you stop a fully loaded Airbus A350 with 200 tons on the runway safely? Breaking systems are extremely heavy therefore new technologies need to be developed and applied on future generation of planes. The task however is extremely challenging, because you cannot just replace material A by B, but need to apply sytemthinking in engineering.
Today Composites Lounge introduces you with Xenia Sophia Köneke of DLR - Institut für Systemleichtbau a demonstrator part that displays systemthinking in components manufacture.
And here is the catch: how do you combine lightweight processes like additive manufacturing and injection molding that need to follow a path without start and stops? This is were sophisticated software comes into play.
The approach demonstrated by the DLR Institute for Lightweight Systems, more precisely the DLR Innovation Lab EmpowerAX with their partners 9T Labs, WEBER additive and SWMS is proof that combining conventional composite manufacturing with the high design freedom and agility of the fiber reinforced 3D printing ensures the material is put only where it is really needed.
That is the USP of this systemthought, which brings the functionality into the part that it needs for its application and that makes it cost efficient and resource saving. That's also why the JEC Group's independent jury has awarded it with their elite innovation price.
Xenia and the whole DLR Team are welcoming you to a two day event in Braunschweig Sept. 25/26 in 2024. You will experience high calibre networking, first hand insights into their CFRP (CFK) wing lab and up-to-date know-how co-ordinated by Germany's No 1 aerospace centre.
I will be present on both days, too and encourage you to join our Composites Lounge mission of CREATING SUSTAINABLE VALUE with their partners in Braunschweig.
Once again, I thank the Deutsches Zentrum für Luft-und Raumfahrt e.V. team for organising a public event of this scale, to better our world with sustainable aviation and for opening their doors to the expert public through LinkedIn.

Composites Lounge powered by JEC Group with a Panel on batteries at the recent ILA.
ILA's mission is pioneering aerospace and we from Composites Lounge will talk about the battery technology with a group of experts at the ILA Stage Aviation Future Lab that is organized by the BDLI - Bundesverband der Deutschen Luft- und Raumfahrtindustrie e.V.
While Ilkay Özkisaoglu, Co-Founder of Composites Lounge will host the panel our panel guests include this year
Norbert Werle of Air2E
Markus Kochs-Kämper of VÆRIDION
Marc Fette of Composite Technology Center / CTC GmbH (An Airbus Company)
Eric Swedersky of CustomCells
We will begin by giving you an overview of the current and future state of aviation's propulsion, because as Marc Fette used to say "Aviation is not one-dimensional".
Vaeridion has battery cells as their core technology in their clean sheet designed aircraft model and will give you insights as to circularity and answers the question whether there will ever be an end of life?
In our round is of course a battery producer as well. Eric Swedersky will explain why BMS (battery management systems) are essential in the first place for EASA/FAA Approval.
Last, but not least we need the opinion of an aircraft fleet operator. Norbert Werle has electric planes on order. As a true pioneer we will discuss the logistic side of things and the experience future business travellers can expect from an air-taxi operator.
Thomas Belitz of BDLI - Bundesverband der Deutschen Luft- und Raumfahrtindustrie e.V. is the central point of contact and we thank him a lot for this collaborative activity. Finally, our thanks to Clara Belitz for MC'ing.
This is the first enduser event that we will cover together with our partner JEC Group.
Stay tuned for more LinkedIn Events like this in 2024 and beyond.

Airbus will 2035 CO2 neutral fliegen und 2050 CO2 neutrale Flugzeuge bauen.

Ilkay Özkisaoglu, Co-Founder of Composites Lounge asks Dr. Alexander Chaloupka, CTO of sensXPERT - Optimizing Plastics Manufacturing what the moment was that it became clear to him that material characterization could be taken a step further?
Alexander, during his tenure at Fraunhofer, was diving deep into material characterization with different equipment and different technologies. He says "... I was looking into different parameters of material".
This is when he created a vision that there must be a way of creating the same information within the manufacturing, based on different sensor technologies, to really bridge the gap and to bring the two worlds together.
Listen in this episode what challenges he had to overcome with the mindset of many experts "... based on the results I have generated at the same time, I could see there is no match between what the experts have told me that it's not possible and the experience I have gained and the knowledge I have gained so far, and that drove me forward"
Which is why he paved his own way.
You will hear more about "specific algorithms to generate new information out of measuring or measurement data from the manufacturing" and "...that was when it was clear to me that I shouldn't just listen to the experts that are there that have done things so many years."
Join this truly inspiring podcast episode, where many of you, working in the engineering space will surely relate to.
Also, please listen to the product that was presented during JEC World 2024 by Alexander. We thank the JEC Group for the stage recording.
Any questions?
